Mike:
Try taking the cassette apart again and check the small plastic posts inside the cassette right before the guides at each front corner. (these are the small, set posts that the back of the tape contacts before it wraps around the guides and exits the cassette). Is there any debris buildup or discoloration on the posts?

I did that early on - and found them spotless. They still show no trace of debris after playing (and stalling) repeatedly, though not much tape went through. Similarly, nothing flaked off in the new shell.
